Another find was the drivers side outer wheel bearing race had some brinneling going on. I think it was about 1000 miles away from failure.

well just got it back together and the gears are howling like mad around 30MPH.
So it looks like I get do drop a ring and pinion in it. The worst part was the gears looked great and the backlash was perfect.

I have a dana 80 in my Ford chassis motorhome. I think it has 5.23 gears. I towed a 24' enclosed trailer to the desert several times a year full of desert toys. I have about 25,000 miles on it. It specs. and I use 75-140 synthetic oil. An axle seal is leaking for the second time now, first one replaced under warrantee (both replaced). I noticed recently that the differential housing changed color, it actually looks burned like it seriously overheated. I checked the synthetic fluid and it looks like new.

Did you check the pinion bearings?

no i didnt want to pull the pinion and have to deal with that pain in the rear at all. im just going to throw a master kit at it and be done. I also had a brake rotor that was cracking from the inside out.
